Electric Vehicles (EV and Hybrid)
Electric vehicle battery packs, HV traction systems, On-Board Charger (OBC) harnesses, DC-DC converter wiring, and DC fast charging inlet assemblies. The voltage platform debate drives harness design — most current EVs run 400V packs, but 800V platforms are spreading rapidly (Porsche Taycan, Hyundai IONIQ 5/6, Kia EV6, Lucid Air, and newer Chinese platforms like Li Auto MEGA and Zeekr). 800V systems use silicone-insulated wire rated to 1 kV DC minimum (often 1.2-1.5 kV for safety margin) and hipot testing at 4 kV. Energy Storage Systems (ESS)

Communications standard for most ESS is RS485 Modbus RTU — Pylontech, BYD Battery-Box, Sungrow, Sunsynk, SolarEdge, SMA, and Huawei FusionSolar inverters all use RS485 with their respective Modbus mappings. CAN bus is emerging for newer high-performance systems. 1500V utility-scale is now the dominant choice for new large installations because the higher voltage reduces copper and balance-of-system cost. Consumer Lithium Batteries
Drones, power tools, portable power stations, and small battery packs for consumer electronics. Drone packs (DJI, Autel, Skydio) are typically 3S-6S LiPo with JST EH balance connectors. Power tool batteries (Milwaukee M18/M28, Makita LXT, DeWalt XR/FlexVolt, Bosch ProCORE) range from 10.8V through 72V platforms. Portable power station market has grown dramatically — EcoFlow, Bluetti, Jackery, Goal Zero, and similar brands ship hundreds of thousands of units annually. These consumer programs move faster than EV or grid ESS but have their own battery regulations (UN 38.3 for transport, IEC 62133 for small batteries). For any program launching in North America from 2025 onward, NACS is increasingly the specification — though CCS1 charging infrastructure will coexist for years. For China or Europe, CCS2 and GB/T remain dominant. MCS is the next frontier for electric trucks and buses; a few early deployments started in 2024.

Can you handle 800V EV platform harness work?

Do you build NACS charging inlets for the US market?
Yes. NACS (SAE J3400) inlet assemblies for North American EV programs launching 2025 and later. CCS1 inlets continue for legacy programs still in production. Temperature sensor integration in the charging inlet for DC fast charging thermal monitoring is standard on both.
Do you make RS485-based ESS harnesses compatible with major inverter brands?
Yes. RS485 Modbus RTU is standard for ESS inverter communication. We build RS485 harnesses compatible with Pylontech, BYD Battery-Box, Sungrow, SolarEdge, SMA, Sunsynk, and Huawei FusionSolar inverters. The physical harness is the same across brands; the Modbus register mapping is the inverter manufacturer’s protocol, which the customer configures at the BMS level.
What volume is typical for utility-scale ESS projects?
Utility-scale ESS is typically quoted per-project rather than per-annum. A 100 MWh grid installation might have 2,000-5,000 battery modules each needing 4-8 sampling harnesses — so 8,000-40,000 harnesses per project. Large multi-phase projects consume harness volume over 2-4 years as phases commission. Lead times 8-12 weeks for first module delivery, then 4-6 weeks repeat.
Can you support 1500V utility-scale DC systems?
Yes. 1500V utility-scale has become the dominant standard for new large ESS installations. Wire selection, insulation rating, and hipot testing align with the higher voltage. We maintain stock of 1500V-rated cable and connector families for these programs.
What’s the lead time for EV program qualification?
Similar to automotive programs generally — 6-10 weeks APQP kickoff on existing tooling, longer on new tooling or unusual material sourcing, plus 2-3 weeks PPAP submission. EV-specific additions include UN ECE R100 documentation and HVIL loop integrity test records on every production unit.
Do you have minimum order quantities for consumer lithium battery harness?
500 pieces for standard JST EH balance leads, 1,000 for power-tool pack harnesses, 2,000-5,000 for portable power station internal harnesses. Prototype batches of 50-100 available for crowdfunded products or new brand launches with higher per-unit pricing to spread tooling cost.
